Creating a permanent outdoor cooking station adds fantastic lifestyle appeal to an Irish garden. Heavy pizza ovens and brick barbecues require an incredibly solid, level, and heat-resistant footprint. Because of Ireland's wet climate and frost cycles, building a durable masonry base demands a deep sub-base, reinforced steel concrete slab foundations, proper damp protection, and a specialized selection of bricks and mortars.

Dust Mask / Respirator (FFP3 Rated): Mandatory to protect lungs from harmful crystalline silica dust when cutting bricks, blocks, or mixing dry cement mortar lines.

Safety Glasses / Full Face Shield: Critical protection from sharp flying brick shards and aggregate chips when using mechanical grinders.

Heavy-Duty Work Gloves & Rubber Gloves: Thick split-leather gloves for handling rough building elements, and water-resistant rubber gloves to avoid aggressive chemical chemical burns from wet mortar.

EQUIPMENT

Brick Trowel: A robust, well-balanced trowel to scoop, lay, and spread mortar accurately.

Mortar Mixing Tub: A large, clean container or heavy-duty board for batching up smooth sand and cement blends.

Spirit Level: A high-accuracy level (ideally a 600mm and a 1200mm) to monitor level and plumb paths continuously.

Line Pin / Brick Cord: Tightly stretched building string used to keep block courses perfectly uniform and laser-straight.

Rubber Mallet: For tapping masonry units firmly down into the mortar bed without fracturing faces.

Angle Grinder with Diamond Blade: Essential for processing square, clean cuts across concrete blocks, facing bricks, and high-density fire bricks.

Sponge and Bucket: For washing away stray wet mortar smears off masonry lines before curing sets hard.

Materials, Fixings & Accessories

Engineering Bricks or Concrete Blocks: Solid load-bearing masonry units designed to stand up to damp ground loads without absorbing excessive groundwater. Standard size is 215mm x 102.5mm x 65mm.

Fire Bricks: Highly specialized internal refractories designed to withstand extreme thermal exposure without cracking. Standard size is 230mm x 114mm x 64mm.

Sand, Cement & Lime: Soft building sand blended with general-purpose cement and lime to make a traditional, flexible exterior masonry mortar mix.

High-Temperature Mortar: Specialized heat-proof premixed mortar compound to build out the internal fire brick floor.

Hardcore Sub-base (MoT Type 1 / Clause 804): Well-graded crushed structural rock aggregate providing a robust, non-yielding footprint layer.

Steel Reinforcing Mesh (A142 Mesh) & Rebar: High-tensile steel mesh grid and steel pins added to reinforce the load-bearing poured concrete foundation slab.

Timber for Shuttering: Straight timber construction boards (typically 100mm x 50mm rough-sawn) used to build a temporary retaining formwork frame for the concrete slab.

DPC (Damp Proof Course): An embossed heavy-gauge plastic structural barrier sheet layer installed within the brickwork to stop damp wicking upward.

Top Tip: The Concrete Base Must Be Reinforced.
A fully laden brick barbecue or a clay pizza oven can easily weigh 500kg up to over 1000kg. Do not pour a simple, thin concrete garden path slab. You must create a substantial sub-base using at least 100mm of compacted Clause 804 aggregate, followed by a minimum of 100mm poured concrete embedment embedded with an A142 steel reinforcement mesh grid to avoid catastrophic sinking or cracking.
Top Tip: Use Fire Bricks Where the Heat Is.
Standard building bricks or concrete blocks contain tiny pockets of trapped moisture. If exposed to direct wood-fire flames or high-heat coals, they will expand unevenly, crack, and potentially explode. Always line the active fire chamber and floor deck with genuine fire bricks bedded in premium high-temperature mortar.

Step-by-Step DIY Installation Guide

01

Excavation and Aggregates Base Prep
Dig Out the Layout:
Measure your target base footprint, add 100mm on each side for structural stability, and stake out lines. Excavate the soil depth down to roughly 250mm. Ensure the base is level and free of organic root matter.
Compact the Sub-base:
Fill the bottom 100mm of the trench depth with your structural Clause 804 stone aggregate. Tamp or roll it down aggressively until it creates a rock-solid, uniform, unyielding sub-base foundation layer.

Build the Shuttering and Steel Grid
Erect Timber Formwork:
Cut your 100mm x 50mm timber boards and secure them into position framing the perimeter of your trench. Use timber stakes driven outside the frame to brace it against the heavy weight of fresh wet concrete. Verify the top rim matches your absolute level benchmark.
Set Up the Reinforcement:
Lay out plastic spacers or half-bricks inside your shuttering box. Rest your trimmed A142 steel mesh on top of them so it is raised roughly 50mm off the floor. This positions the steel reinforcement perfectly in the lower half of the concrete pour where it handles load stress best.

Pour and Finish the Foundation Slab
Pour the Concrete:
Mix a standard structural concrete recipe (1 part cement, 2 parts clean sand, and 3 parts coarse aggregate) or use pre-mixed bags. Fill your formwork box right to the brim.
Tamp and Cure:
Pull a straight-edged screed board across the top of the timber frame in a sawing action to level the surface. Cover the fresh slab with plastic sheeting to protect it from unexpected Irish rain showers or fast surface drying, and let it cure undisturbed for 48 hours. Remove the timber forms after curing.

Lay the Load-Bearing Masonry Supports
Plan the Layout:
Lay out your engineering bricks or concrete blocks dry on top of the foundation slab in a standard 'E' or 'U' shape layout configuration. Ensure a 10mm gap is kept between elements to represent mortar beds. Mark cut lines.
Lay the Base Brickwork:
Mix your masonry mortar (4 parts sand, 1 part cement, and 1 part lime for elasticity). Spread a 15mm thick bed and lay the corner blocks first, using your brick string line to guide the remaining units. Build your walls upward, staggering joints on each layer for maximum load strength.
Incorporate the DPC:
Apply a plastic damp-proof course (DPC) layer along a thin mortar seam roughly 150mm above the finished surrounding soil level to prevent damp issues.

05

Cast or Construct the Support Hearth Deck
Form the Main Cooking Platform:
Once the lower walls reach roughly 800mm to 900mm high (comfortable waist cooking level), you will need to establish a horizontal lintel support or concrete casting bed to make the final solid support deck floor. Use thick concrete lintels or temporary structural plywood supports underneath to carry the overhead stone floor load profile safely.

Bed the Fire Bricks and Chimney Throat Floor
Switch Mortars:
Clean your workspace completely. Put away your standard cement mix and prepare your high-temperature refractory mortar.
Lay the Heat Shield Floor:
Butter the bases and vertical edges of your fire bricks with high-temperature mortar and lay them out in a tight basket-weave layout directly across your cooking platform deck. Keep joints as narrow as possible (roughly 2mm to 3mm). This creates a heat-retentive base ready to host a heavy outdoor oven structure or barbecue insert framework cleanly.
